TL;DR: A 48 x 40 in gaylord box pairs with a GMA pallet and loads two-across in a 53 ft trailer, giving 26 floor positions (52 when double-stacked and the load allows it). Freight cost is driven by density: pounds per cubic foot sets your NMFC class, so partially filled boxes pay a penalty on air.

Step 1: Pair the Right Pallet

The pallet is not an accessory; it is the load-bearing part of the unit.

  1. Footprint must match the box. A 48 x 40 in box on a 48 x 48 in pallet leaves 8 in of overhang-free deck that invites forklift damage and wastes a trailer inch you cannot spare. Overhang in the other direction is worse: unsupported corrugated edges crush.
  2. 4-way entry saves handling time at every cross-dock.
  3. Deck coverage matters for corrugated. Wide board gaps let the bottom of the box sag between stringers, which is where in-transit failures start.
  4. Wood versus plastic: one-way outbound shipments justify wood. Closed loops, food plants, export shipments subject to ISPM 15 and freezer routes favor plastic — the comparison is in plastic pallets vs wood pallets.
  5. Step 2: Plan the Trailer

With the 48 in dimension facing forward, two units sit side by side across a ~99 in interior width, giving 26 floor positions in a 53 ft van. Turn them and you lose positions — pinwheeling only helps when box and pallet footprints differ.

Double-stacking doubles capacity to 52 positions, but only if three things are true:

  6. The bottom box's wall grade supports the top unit's filled weight.
  7. Stacks are square. Misalignment concentrates load on one corner and can halve effective capacity.
  8. Total height stays under the ~108-110 in interior. Two 48 in boxes plus two 5.5 in pallets is 107 in — legal, with nothing to spare.
  9. Step 3: Understand Freight Class

LTL pricing starts from density, not weight alone.

Density (lb/ft³) = total shipment weight ÷ total cubic feet, including the pallet.

    A 48 x 40 x 40 in unit on a 5.5 in pallet occupies (48 x 40 x 45.5) / 1,728 = 50.6 ft³. At 1,200 lb gross that is 23.7 lb/ft³ — a mid-range class. The same box filled to only 600 lb halves the density and pushes you into a higher, more expensive class. You pay for the air.

    Density (lb/ft³)Direction of class
    30+Lowest classes, best rates
    15-30Mid range
    8-15Higher class
    Under 8Highest classes

Three levers actually change the invoice: fill the box closer to its rated load, choose a height that matches your material's bulk density instead of defaulting to the tallest box, and stop shipping a taller box than the product needs.

    Step 4: Protect the Load

  10. Liner integrity is compliance in food applications and spill control in everything else.
  11. Strapping or stretch wrap to the pallet turns box and pallet into one unit; unwrapped bulk boxes walk on the deck.
  12. Top caps preserve stacking strength on double-stacked loads.
  13. Moisture is the silent killer: corrugated loses a large share of stacking strength as humidity rises, so a rating measured in a dry lab does not survive a rainy dock or a reefer.
  14. When Reusable Beats One-Way on Freight

Reusable HDPE bulk containers ship at the same footprint but change the economics on return legs: they nest or stack empty, survive washdown, and eliminate the disposal cycle. On a closed-loop lane, the return-leg cube is usually the deciding number — model it in the cost per trip calculator.

    FAQ

How many gaylord boxes fit in a 53 ft trailer?

26 floor positions with a 48 x 40 in footprint loaded two-across, and up to 52 when double-stacking is allowed by the wall grade, the load and the 108-110 in interior height.

What pallet size goes with a gaylord box?

The GMA 48 x 40 in pallet. Matching the footprint prevents both overhang, which crushes corrugated edges, and wasted trailer width.

What freight class is a gaylord box shipment?

It depends on density, not the box. Compute gross weight divided by total cubic feet including the pallet, then apply the NMFC density scale — typically class 55 to 175.

Can gaylord boxes be double-stacked in transit?

Yes for 5-wall grades with square stacks and adequate load rating. Filled 3-wall boxes generally should not be stacked in transit.
