TL;DR: A standard gaylord box measures 48 x 40 in at the base, matching the GMA pallet footprint, with heights from 36 to 48 in. Wall count drives capacity: 3-wall carries roughly 1,000 lb, 5-wall up to 2,500 lb. Single-trip corrugated is cheapest per unit and most expensive per trip.
Quick Facts
| Spec | Common values |
|---|---|
| Standard footprints | 48 x 40 in, 41 x 41 in, 48 x 44 in |
| Heights | 36, 40, 44, 48 in |
| Cubic capacity (48 x 40 x 40 in) | ~44 ft³ |
| Wall grades | 2-wall, 3-wall, 4-wall, 5-wall |
| Load rating (3-wall) | ~1,000-1,200 lb |
| Load rating (5-wall) | ~2,000-2,500 lb |
| Realistic reuse cycles | 1-5 (corrugated), 250+ (HDPE bulk bin) |
| Trailer fit (53 ft van) | 2-across, 20-22 floor positions |
The Base Footprint Is the Only Dimension That Never Moves
Gaylord boxes exist because they drop onto a 48 x 40 in GMA pallet. That is what makes them stackable in racking, forklift-accessible and predictable in a trailer plan. Height and wall count vary by supplier; the footprint does not. When you compare quotes, compare the height and the wall count — a 48 in tall 5-wall box and a 36 in tall 3-wall box are different products at the same "48 x 40" label.
Wall Grades Decide Load, Not Volume
The number of corrugated layers is the load-bearing spec:
Volume comes from height. Load comes from wall count. Choosing height to solve a load problem is the most common and most expensive specification error, because the box fails in transit and takes the product with it.
Cubic Capacity Math
Usable volume = (L x W x H in inches) / 1,728, minus roughly 5-8% for liner slack and fill headspace.
A 48 x 40 x 40 in box calculates to 44.4 ft³ and delivers about 41 ft³ in practice. At a bulk density of 35 lb/ft³ that is ~1,435 lb of product — already past a 3-wall rating. Run this calculation before ordering, not after the first load shifts.
Where Corrugated Loses: Cost Per Trip
Unit price is not cost. Cost is unit price divided by usable trips, plus the disposal and re-purchase labor on each cycle.
| Factor | Corrugated gaylord | HDPE bulk container |
|---|---|---|
| Usable trips | 1-5 | 250+ |
| Moisture / washdown | Fails | Full washdown |
| Food-contact compliance | Requires liner | FDA-compliant resin |
| Disposal per cycle | Yes | None |
| Stack integrity when wet | Degrades | Unchanged |
Any closed loop — internal plant transfer, returnable route, cold or wet environment, food contact — is where the per-trip math flips hard toward HDPE. One-way outbound shipments to an end customer who will not return packaging remain corrugated territory. Run your own numbers in the cost per trip calculator.

FAQ
What are the dimensions of a standard gaylord box?
48 x 40 in at the base, with heights typically between 36 and 48 in. The base matches the GMA pallet footprint so the box fits standard racking and trailer plans.
How much weight can a gaylord box hold?
About 1,000-1,200 lb for 3-wall and 2,000-2,500 lb for 5-wall. Confirm against the supplier's edge crush test rating and reduce for humid environments.
How many gaylord boxes fit in a 53 ft trailer?
Roughly 20-22 floor positions loaded two-across, doubling if the grade and load allow safe double stacking.
Are gaylord boxes food grade?
The corrugated box itself is not a food-contact surface; compliance comes from an approved liner. Rotomolded HDPE containers made from FDA-compliant resin are a food-contact surface on their own.
How many times can a gaylord box be reused?
One to five trips depending on grade and handling. Rotomolded HDPE bulk containers routinely exceed 250 cycles, which is why closed loops move away from corrugated.
When does a plastic bulk container cost less than gaylords?
Once a container completes more trips than the corrugated break-even — commonly inside 12-24 months in returnable, wet or food-contact loops.
