TL;DR: A 53 ft dry van holds 26 floor positions of 48 x 40 in GMA pallets loaded straight, or 30 pinwheeled. A 26 ft box truck holds 12. Double-stacking doubles the count only if the load is stackable and stays under the 45,000 lb payload and axle limits.

    The Geometry

A 53 ft van has about 100 in of usable interior width and 636 in of length.

  1. Straight loading: two pallets across at 40 in each = 80 in, leaving handling clearance. 636 / 48 = 13 rows x 2 = 26 positions.
  2. Pinwheeling: alternating rows between 48-in-wide and 40-in-wide orientation fits 100 in of width more efficiently and yields up to 30 positions. It costs load time and complicates unloading order.
  3. Turned loading: two pallets at 48 in across = 96 in, at 40 in deep, gives 15 rows x 2 = 30 positions on paper, but leaves almost no clearance for the forks.
  4. Every count above assumes standard 48 x 40 in pallets. Change the footprint and the arithmetic changes — Euro pallets at 47.2 x 31.5 in load differently.

Weight Beats Cube More Often Than You Think

Two limits stop the load before the doors do:

  5. Gross vehicle weight. 80,000 lb federal limit for a standard tractor-trailer, leaving roughly 42,000-45,000 lb of payload depending on tractor and trailer weight.
  6. Axle limits. 34,000 lb per tandem. A heavy load concentrated in the nose overloads the drives even when the gross is legal. Distribute heavy pallets across the length, not at one end.
  7. Divide payload by pallet weight before counting positions. If your loaded pallets weigh 1,800 lb, 26 positions is 46,800 lb — over the limit before you have filled the trailer.

    When Double-Stacking Works

Double-stacking turns 26 positions into 52 and is the single biggest freight saving available. It requires:

  8. A load whose bottom tier carries the top tier without deforming — rigid HDPE containers do this, corrugated often does not
  9. Level, aligned stacks; misalignment concentrates load on a corner
  10. Total weight still inside payload and axle limits
  11. Trailer interior height above stacked height plus clearance (typically 110 in usable in a 53 ft van)
  12. This is where container choice becomes a freight decision, not a packaging one. Rigid HDPE bulk containers stack loaded; collapsible sleeve packs win on the empty return leg instead.

    Loading Order and Restraint

  13. Load heaviest toward the front half, distributed across the axles.
  14. Keep aisle-free contact between rows to prevent shifting.
  15. Use load bars or airbags in any partial load — a half trailer is where damage happens.
  16. Do not mix stack heights in a row; the tall pallet takes the impact.
  17. Verify the last row is restrained, not braced against the doors.
  18. Freight Class and the Cube Problem

Empty plastic containers are light and bulky, which pushes them into high freight classes where you pay for space rather than weight. Nesting, knocking down and stacking are the levers that move the class. Calculate yours in the freight class calculator and check position counts for your own footprint in the pallet calculator.

    FAQ

How many pallets fit in a 53 ft trailer?

26 floor positions of 48 x 40 in pallets loaded straight, or up to 30 pinwheeled. Double-stacking a stackable load raises that to 52, subject to the 42,000-45,000 lb payload limit.

How many pallets fit in a 26 ft box truck?

12 standard 48 x 40 in pallets on the floor. Payload is usually the binding limit at 10,000-12,500 lb, so heavy pallets cut the count before space does.

How many pallets fit in a 40 ft container?

20 floor positions of 48 x 40 in pallets, or 22-24 pinwheeled, with a payload limit near 44,500 lb.

    What is pinwheel loading?

Alternating pallet orientation row by row so 40-in and 48-in dimensions share the trailer width more efficiently. It adds positions and adds load and unload time.

Can I double-stack any pallet load?

Only when the bottom tier carries the top tier without deforming, stacks are aligned, and the total weight stays within payload and axle limits. Rigid containers manage it; corrugated frequently does not.

How do I lower freight cost on empty containers?

Nest or knock down the empties, stack to the trailer height, consolidate to full loads, and confirm the freight class matches the actual density.
